Residual Stress Guide: Causes, Measurement & Relief in Machined & Welded Parts

Short answer: Residual stress is locked-in strain from machining, welding, grinding or heat treatment — usually tensile and harmful near surfaces, causing distortion and crack growth — and is relieved by stress-relief annealing, tempering or, for fatigue life, converted to helpful compressive stress by shot peening.

Where Residual Stress Comes From

Any process that heats, cools or cuts unevenly leaves locked-in stress. Welding deposits tensile stress and distortion; machining leaves a tensile skin that can crack; grinding can burn the surface; quenching creates martensitic stress. The heat-treatment background is in Metal Heat Treatment Guide ve Stress Relieving Vs Annealing.

Measuring & Relieving

Stress is measured by X-ray diffraction, hole-drilling or sectioning. Relief comes from stress-relief annealing (or PWHT after weld), tempering after hardening, and balanced cooling. Shot peening deliberately adds a compressive skin for fatigue — the process in Shot Peening Guide — which couples with the fatigue limits in Metal Fatigue Endurance Limit.

Design & Quality

Control residual stress to avoid distortion and stress-corrosion; the SCC risk is in Stress Corrosion Cracking ve Metal Corrosion Fatigue Guide. We anneal or temper parts per Annealing Vs Normalizing and can document relief cycles on the mill cert per Mill Test Certificate Guide.

What causes residual stress in metal?

Uneven heating, cooling or cutting — welding, machining, grinding and quenching all leave locked-in stress, usually tensile and harmful near surfaces.

How do you measure residual stress?

Commonly by X-ray diffraction, the hole-drilling (ring-core) method, or sectioning and strain release; each suits different accuracy and part size.

How do you relieve residual stress?

Stress-relief annealing (or PWHT after welding), tempering after hardening, and balanced cooling; vibrating stress relief is used for large welds.

Is residual stress always bad?

Not always — shot peening adds a compressive surface skin that improves fatigue life, deliberately used on springs and turbine parts.

Do you supply stress-relieved parts?

Yes. HXSCO supplies machined and welded parts with stress-relief or temper cycles documented on request; tell us your specification.
